Thermoforming Tooling and Sampling Process Guide
A custom tray project succeeds or fails before mass production starts. The practical sequence is: share the product and drawing, complete a manufacturability review, form representative samples, validate fit with the actual product and outer box, and lock the approved drawing revision and sample as the production reference.

01
Applications
- First-time custom tray projects
- Revisions to existing tray designs
- Projects moving from prototype to repeat production
02
Selection criteria
- Completeness of inputs before tooling
- Design-for-manufacturing review findings
- What a representative sample must prove
- Approval record used for repeat production
03
Pre-production validation
Approve tooling only after the manufacturability review closes open questions. Approve production only after the sample proves fit, retention, removal, stacking and appearance with the actual product, and the approved drawing revision is recorded.
04 / DECISION MATRIX
Buyer decision table
| Stage | Decision gate |
|---|---|
| Inputs | Product or drawing, use case, quantity and validation needs |
| Review | Material direction, structure and risks resolved before tooling |
| Sampling | Fit, handling, stacking and appearance proven on real parts |
| Approval | Drawing revision and approved sample locked as references |
05 / BUYER QUESTIONS
Common buyer questions
01What should I send to start a tray project?
The product or its dimensions, the intended use, outer-box limits, expected quantity and any reference sample or drawing.
02Can production start directly from my drawing?
A manufacturability review is needed first: forming depth, draft angles and support features may require adjustments before tooling.
03What does a sample approval cover?
Fit with the real product, retention and removal, stacking, appearance and the drawing revision it was made to.
04What changes require a new sample?
Any change to cavity geometry, material, thickness direction or the product being packed should trigger a new sample and approval.
