Thermoforming Tooling and Sampling Process Guide

A custom tray project succeeds or fails before mass production starts. The practical sequence is: share the product and drawing, complete a manufacturability review, form representative samples, validate fit with the actual product and outer box, and lock the approved drawing revision and sample as the production reference.

Start with complete inputs

Tooling quality cannot compensate for missing project information.

  • Provide the actual product, a drawing or 3D data, the outer-box constraints and the packing operation.
  • State the intended use—food contact, clean handling, static control or premium presentation—because it changes the material direction.
  • Share trial and forecast volumes so the tooling approach matches the project stage.

Review manufacturability before tooling

A design review converts a product idea into a formable tray specification.

  • Check cavity depth, draft, ribs and corner radii against the forming process.
  • Identify sensitive product zones that need support or clearance.
  • Resolve material direction and thickness questions while changes are still inexpensive.

Make the sample prove the right things

A sample is an engineering record, not a courtesy.

  • Load the actual product: check fit, retention, removal path and orientation.
  • Stack the tray and confirm de-nesting behavior and transport assumptions.
  • Record the drawing revision and keep the approved sample as the production reference.

Pre-production validation

04What changes require a new sample?
